4 Warning Signs Your UPVC Door Gearbox is About to Fail (And Lock You Out)

UPVC and composite doors are brilliant for security and insulation, but they rely on a complex internal mechanism known as a multipoint lock. At the heart of this strip of hooks and bolts lies the central gearbox. Like any mechanical component, this gearbox endures daily wear and tear. When it eventually fails, it usually leaves the homeowner completely locked out—or worse, unable to lock their door before leaving for work. Fortunately, gearboxes rarely break without warning. Here are the four major signs your mechanism is failing.

1. The Handle Feels Incredibly Stiff

This is the most common early warning sign. To lock a UPVC door, you must lift the handle upwards to engage the locking hooks into the frame before turning the key. If this upward motion requires significant physical effort, shoulder-barging, or lifting the door by the handle to make it click, you have a serious problem.

This stiffness is usually caused by the door dropping slightly on its hinges, meaning the hooks no longer align perfectly with the keeps on the frame. If you continue to force a stiff handle, you are putting immense pressure on the delicate cast-metal parts inside the gearbox. It is only a matter of time before it snaps. A simple hinge adjustment now can save the gearbox from destruction.

2. The Handle is "Floppy" or Drooping

When you look at your door handle, it should sit perfectly horizontal. If the handle droops downwards and feels loose or "floppy" when you push it, the internal spring cassettes inside the backplate or the gearbox have shattered. While the door might still lock for now, a floppy handle is a clear indicator of internal metal fatigue and impending failure. A locksmith can easily replace these cassettes to restore the tension.

3. A Loud "Cracking" Sound When Locking

If you lift the handle and hear a loud click, crunch, or cracking noise originating from the center of the door, the internal mechanism is actively breaking apart. The teeth on the gears are slipping or snapping off inside the casing. Once you hear this noise, do not ignore it. The next time you try to lock the door, the mechanism will likely jam entirely.

4. The Key Turns, but the Door Won't Lock

Sometimes the cylinder (where you insert the key) and the handle seem to work perfectly, but the door simply pops open when you push it. This indicates a disconnect within the multipoint lock mechanisms. The cam on the cylinder is turning, but the internal followers inside the gearbox are not transferring that motion to the hooks and deadbolts. The gearbox has completely failed and requires immediate replacement.
